The drive gears are made of 1" nylatron plastic. A very strong material with a lubricant impregnated into it. Here is the blank : 8 inches in diameter.
Using a 1" wood drill bit and hack saw and a belt sander I formed the main drive gear. Several hours of work and viola a gear.
The Track was split down the middle. Using a zip cut disk and lots of time I was able to produce two mirrored tracks.

Alex, yes, a tool that I can not live without. I built it 10 years ago. Most of the parts were built on its forerunner. Thanks for you input, Joe.
Cool, so why did you manually cut the 1" thick gear instead of just taking multiple passes with your cnc?
I can now program the big gear into the cnc because i have a pattern that works. I can do the 1" material with a single pass. Using a speed controller on the head. This keeps the material from melting.
